DIESEL GENERATOR REPAIR COST NEAR ME: PUEBLO

- Starting and fuel systems — batteries, cables, solenoids, glow plugs, lift pumps, filters. This is the cheapest bracket, $95–$750, and in our shop it's the single most common cause of a no-start on a unit that "worked fine last time."
- Generator end — AVR, stator, rotor, brushes/slip rings. $350–$4,200. An AVR is a bolt-and-plug part; a rewound stator on a 60 kW set is a specialty-shop job and often exceeds the machine's value.
- Engine internals — injectors, pump, head gasket, rings, bearings. $1,200–$14,000.
- Controls and transfer switch — sensor and relay repairs $450–$1,800; a full 100–200 A automatic transfer switch replacement runs $2,000–$4,500 installed, and requires a licensed electrician plus a permit through the Pueblo Regional Building Department.
- Testing and PM — annual preventive maintenance $250–$600 on small air-cooled units, $600–$1,400 on liquid-cooled sets; a resistive load bank test $450–$950 for units up to roughly 150 kW.
Pueblo Specifics That Change the Bill
Pueblo sits at about 4,692 feet. Naturally aspirated diesels lose roughly 3% of rated output per 1,000 feet above 500 feet, which means a generator nameplated at 30 kW at sea level is realistically making about 26 kW here — call it a 12–13% derate. Two consequences most owners never hear:
First, a unit sized on a sea-level spec sheet may be chronically overloaded in Pueblo, and it will show up as brownouts under motor start, black smoke, and premature exhaust valve wear — not as an obvious "broken" symptom.

When Repair Is the Wrong Call
This is the section that costs us work, so read it carefully.
Skip the repair entirely if the estimate crosses 50% of replacement cost on a unit past 60% of its service life. A 22 kW air-cooled home standby with 2,000+ hours and a $3,400 stator or head problem is not worth fixing — a new comparable unit installs for $9,500–$14,000, carries a 5-year warranty, and you stop bleeding $600 a year into a machine that will fail again. Liquid-cooled 40 kW replacements run $22,000–$38,000, so the math flips: on those, a $6,000 rebuild is usually the smart buy.
Do not pay us if the unit is under warranty. Generac, Kohler, Cummins, and Kubota factory coverage typically runs 2–5 years. Warranty labor costs you $0 through an authorized dealer. Calling an independent shop first can void coverage on the failed component. Check your serial plate and install date before you call anyone.
We cannot flash proprietary controllers. Generac Evolution/Nexus, Kohler Decision-Maker, and Cummins PowerCommand controllers require dealer software and licensing for firmware updates, parameter changes, and some fault resets. If your fault code traces to the controller, we will diagnose it, tell you plainly, and refer you out. Paying us three hours of diagnostic time to arrive at that answer is a waste — say the controller model on the phone and we'll tell you up front.
Portable generators under about $1,500 new are rarely worth repairing. A $450 carburetor-and-governor job on a $900 portable is a bad trade. We'll say so.
Transfer switch and service-entrance work is electrician work. We are an automotive and diesel shop. Anything on the line side of the ATS, any panel modification, and any new circuit needs a licensed Colorado electrician and a permit. We do not cut corners on that, and you should walk away from anyone who offers to.

The Failure Modes Nobody Warns You About
- Fuel goes bad in 6–12 months. Untreated diesel in a rarely-run tank grows microbial contamination and drops out asphaltenes. Fuel polishing runs $0.75–$1.50 per gallon with a $300 minimum. A 500-gallon tank is a $400–$750 service you'll need every few years if you don't treat the fuel.
- Batteries fail silently. A trickle-charged Group 31 lasts 3–5 years and gives almost no warning. Replace on age, not on symptoms — $180–$320 beats a failed transfer at 2 a.m.
- The 100-hour rule is real. Under the federal RICE NESHAP standards, emergency stationary engines are generally limited to 100 hours per year of maintenance, testing, and readiness operation, with tighter sub-limits on non-emergency use. Colorado also requires an Air Pollutant Emission Notice for many stationary engines through CDPHE's Air Pollution Control Division. Commercial owners in Pueblo should verify their status — enforcement exists, and "nobody told me" isn't a defense.
- Block heaters kill coolant hoses. The heater keeps the block at 100–120°F continuously, which cooks the nearby hoses. Budget hose replacement every 4–6 years, $220–$450 including the heater element when it goes.
- An exercise cycle is not a load test. Unloaded weekly runs prove the engine starts. They prove nothing about whether the set can carry your building. Load bank annually.
How to Get an Accurate Quote Over the Phone
Have these ready and any competent shop can give you a bracket within about 20% before rolling a truck: make, model, and serial number off the data plate; kW rating; hour meter reading; whether it's air- or liquid-cooled; the exact fault code on the controller display; and whether it cranks, starts-then-dies, or runs but won't transfer.
